Anyone done sg like this before? I can easily alter the table structure but not sure how this would effect other stuff.

You should be able to increase the size of the field manually in your own database without causing any unwanted side-effects. If you want to edit any "long" aliases using the usual form at admin/build/path/edit/nnn then the maxlength of the form field needs to be increased (currently 64).

I've also updated the original issue and set as a feature req. for 7.x which is where such requests belong...
